Sprinter Build EP7 - Man vs Battery Guard (again)
Pulling the bulkhead out of an ex-British Gas Sprinter meant unbolting the battery guard and a fistful of unlabelled cables. Putting it back took hours I didn't have — all because of one thing I forgot to do before I picked up the spanner.
There's a specific kind of dread that arrives when you're knelt on a bare van floor holding a battery lead in one hand and a bolt you can't identify in the other, and the only record of how any of it went together is your own memory.
That was me. Sprinter 313, ex-British Gas, bulkhead successfully removed the previous day, and a pile of electrical gubbins that used to be attached to it now sat on the floor looking at me like an unsolved crime.
I gave it a 60/40 chance of going boom. I wasn't joking.
Take the photos. Take more photos than that.
I'd spent hours off camera trying to work out what went back where. Not twenty minutes. Hours. Trawling through an entire archive of old footage frame by frame going: is that on properly? Where does that go? Did this blue thing belong on here?
Because when I took it apart, I didn't photograph it. I photographed some of it, which is worse than photographing none of it, because it gives you the confidence to start and not enough information to finish.
Before you loosen a single bolt on van electrics, photograph the assembly from four angles, then photograph each connector individually with something in shot for scale. Bag every bolt and label the bag with where it came from. It takes ten minutes. It saves an afternoon.
The bit I keep coming back to is that I knew this. Everyone knows this. And I still stood there with a spanner going "I'll remember."
I didn't remember.
The magnetic bit holder trick I'd somehow never used
Small detour, but it's the sort of thing that actually changes your afternoon.
I bumped into a bloke at the yard — Gary, who'd rather I didn't say too much about him, so that's all you're getting — and he watched me undo my drill chuck, drop a bit in, clamp it up, run the bolt in, then undo the whole lot again to swap bits. Which is what I'd been doing for months.
He asked why I wasn't using a magnetic bit holder. Bang it in once, and after that the bits just slide in and drop out. No chuck, no faff, no bit rolling off under the wheel arch.
Reason I hadn't? No reason. Never thought about it. Cheers, Gary.
Putting it back: loose bolts and a healthy fear
The approach I settled on, having no formal training and a great deal of respect for things that spark:
Nothing bare touches anything metal. I covered the connectors I'd already made off so there was no chance of a stray terminal finding a bit of body panel.
Leave the terminals loose until you've started the engine. This was the one genuinely smart thing I did all day. If something goes wrong when you turn the key, you can rip them straight off rather than fumbling for a spanner while your wiring loom cooks.
Key out of the ignition. Which I said out loud, on camera, with real confidence, about ninety seconds before discovering the key was very much in the ignition.
Triple check, then check again. Every fuse seated, every connector on the right stud, nothing dangling. There was one lead that came off during disassembly with nothing whatsoever to indicate where it belonged — no marks, no bracket, nothing in the housing. I left it off. If it turns out to matter, it'll announce itself.
And yes, I did touch a live wire almost immediately after saying I'd be careful not to. It's fine. Everything's fine.
The moment of truth
Ignition on. Nothing burning, nothing smoking, no smell.
Clutch down, turn the key, and the van started — lazily, sulkily, like it resented being disconnected for three days, but it started.
Then the checklist. This is the bit worth copying, because it's easy to celebrate a running engine and miss that you've killed something you won't notice until it's dark and raining.

The rear cab lights being dead was expected; I'd disconnected them myself. The work lights I'm keeping, because they're proper LED units and it seems daft to bin decent lighting just because it came with the van's previous life.
Heating. In August.
Second of August. Raining. I had to turn the temperature up to test the climate control properly, and then left it up, because it was genuinely cold.
Anyone who tells you a UK van build has a comfortable weather window is selling you something.
Celebrating early, and the lager that punished me for it
I gave it five minutes to see if anything decided to go bang on a delay. Nothing did.
There was a free unfiltered lager in my HelloFresh box, which felt like a reasonable way to quash the nerves. On unfiltered as a concept: as far as I can work out, they skip a step in the production process and charge you exactly the same money. Remarkable business model.
It was not for me. That's the politest version of that sentence.
What actually got done
Beyond the electrics: some very basic cleaning. And I do mean very basic — a brush over the floor, getting the step out so I could reach properly.
Gary reckons you can get brushes that fit on the end of a pole from B&M, which would save a lot of kneeling. That's the next purchase.
But there's something about seeing even a slightly cleaner floor with the wiring back where it belongs. Small milestone. Floor comes out tomorrow.

Do I need to disconnect the battery before removing a van bulkhead?
Yes. If any electrical kit is mounted to the bulkhead — battery guard, fuse box, relays, earth points — disconnect the negative terminal on the starter battery first and leave it off for the duration. It costs you nothing and removes the risk of shorting a live terminal against the body while you're wrestling a heavy panel out.
How long can a van sit with the battery disconnected?
Days or weeks is fine mechanically, but a battery that's already tired will crank slowly when you reconnect it. Mine sat three days and started sluggishly. If it's off for more than a couple of weeks, put it on a trickle charger rather than trusting it to hold charge on its own.
What should I photograph before taking van electrics apart?
Wide shots from four angles, then close-ups of every individual connector and terminal. Include something in frame for scale. Also photograph the routing of each cable run, not just the ends — knowing where a lead terminates is useless if you can't remember which side of the loom it ran down.
Is it safe to start a van with the battery terminals left loose?
Loose enough to pull off quickly, not loose enough to arc — that's the balance, and it's a deliberately temporary state for the first start only. Nip them up properly the moment you're satisfied nothing is smoking. A genuinely loose terminal under load will heat up and can damage the post.
What is a battery guard on a Mercedes Sprinter?
On ex-utility Sprinters it's the protective housing and mounting assembly around the starter battery, often bolted to or near the bulkhead along with fuse boxes and distribution blocks.
